Ford Prepares $2B Factory Overhaul for Low-Cost Fathom EV Truck
The automaker is abandoning its century-old assembly line design for a modular manufacturing process aimed at producing sub-$30,000 electric pickups by 2027.

Ford Motor Company is progressing with a $2 billion overhaul of its Louisville Assembly Plant in Kentucky as it transitions the facility toward building low-cost electric vehicles starting in 2027, as first reported by TechCrunch. The effort represents a complete departure from the moving assembly line model the Detroit automaker has relied upon for over a century.
The upgraded facility is scheduled to build the Fathom, a midsize electric pickup truck priced under $30,000 that will serve as the flagship model for Ford's new flexible EV architecture. The automaker disclosed on Thursday that the plant transformation remains on schedule, with prototype production slated for the first quarter of 2027 followed by customer deliveries later that year. Ford is currently conducting pre-production testing on factory tooling prior to assembling the initial prototypes.
The major manufacturing pivot comes as Ford seeks to address margins in its electric vehicle division, which has faced earnings pressures in recent quarters. Broader market dynamics, driven by rapid gains from Tesla and low-cost Chinese automakers, have placed added pressure on legacy brands to deliver affordable electric vehicles at scale with sustainable unit economics.
To lower production costs, Ford set aside traditional linear assembly methods in favor of a "universal production system" engineered by an internal skunkworks team led by former Tesla executive Alan Clarke. The system relies heavily on large single-piece aluminum unicastings—a technique popularized by Tesla—that drastically reduces the total number of parts required per vehicle.
Under the new factory workflow, assembly is divided into a three-branched structure. The front and rear modules of the truck are put together independently on separate assembly tracks. Meanwhile, a third track installs internal components, such as seating, center consoles, and carpeting, directly onto the structural battery casing. All three sub-assemblies are then integrated at the final point of the line.
Physical upgrades to the Kentucky plant also include a major expansion of its digital infrastructure. Ford nearly tripled the density of its plant-wide wireless network, deploying 1,080 high-bandwidth Wi-Fi access points to deliver the low-latency connectivity required to conduct automated software quality checks.
Ford estimates that the new modular setup will allow the facility to produce the Fathom 15% faster than the legacy vehicles formerly manufactured at the site. Plant employees have already begun multi-month training programs on the new machinery at the company's New Models Program Development Center in Allen Park, Michigan.
